Holy heck that's rusted
Was detailing my car for the first time since getting it this December. So it's been about the first time I've really gotten eyes on the whole thing.
Aside from the panel alignment I've posted about before, I the only other major issue I found this piece on the passenger side door looks like it's been sitting in a salvage yard for 20 years.
How does this get that bad so quickly? It's a 2017. Late 2016 manufacturing date if I remember correctly.
The drivers side looks like how I'd thing it should look.

I'm going to take it to the dealer to show them and get it replaced hopefully without issue.
But I did just notice after seeing the photos side by side, it look like the drivers side has a plastic bolt (or at least differently coating) and the passenger side has a metal one.
Why would they be different?

The bolts are metal.
That's the door stop.
Its job is to stop the door from swinging open too much.
Looks like the passenger side bracket may have had a faulty coating that allowed the rust to form.

What concerns me is the obvious size difference between the two bolts. Was this a Ford assembly issue where maybe they switched parts at some point and had more of one style for one side? Or was this a part that the dealer had to put on because something happened to the door while it was on their lot?

A dealer is gonna replace the whole assembly.
So you'll get a new bracket, bolt, everything.
Ford calls it a "door check" I guess.
You can buy it and do it yourself if you don't want to bring it to a dealer:

And once you get the new one installed, add some of these to stop further rust:

I'd think your Ford dealer would replace that under warranty ... should not corrode that fast from new.
The reason you see a bigger head on the drivers side is there is not a left & right. So the driver side has the rivet head UP and the passenger side has the rivet head DOWN ... that is why they look different.
Just took a look at mine (38k mile 2016 that has now seen two winters as a 400-mi/wk DD), and they both are whitened on the top side and rust is starting right around the pin where it sticks through the bracket on the passenger side ... yours is far worse though, though your drivers side looked a little better than mine.
Nature of the beast I'd say, rivet gets deformed in a press when assembling these things and the black-oxide coating is likely compromised on the small end in the process.
Hence the reason someone went through the effort to design and sell plastic covers was not only to cover up an ugly bolt / hinge but because these things do tend to rust as well. Having the covers on, you could lube them up and the oil or grease that would keep them from corroding would be hidden under the cover too.

Spray wax during the winter months and lots of it. Don't bother to wipe the wax away till spring time. I use paste and leave it on thick because of winter salt. I try to get it in all the joints and cracks.
I even coat my snowblower thick with wax. Try turtle wax Ice

Am going to swing by the dealer this week. Hopefully talk them into better aligning my panels too while I'm at it.

Stopped in. They're replacing it. Part is ordered. And they're going to re-align the panels. This will all make me feel better once it's done. OCD is driving me nuts.
